Countless theories? Hrm, that wouldn't really help me if I plan to do any kind of roleplay.
I'm a bit more serious than the scenario you described. Everyone has different definitions of fun :P
I have never seen it, but it'd be interesting to see something along those lines occur within the game. Most wouldn't be inclined to, but the game has potential for a variety of elements.
In the log left behind by alpha squad after the Roarmulus fight, the writer mentions a squadmate taking rocket hits without flinching. To this he comments that he, and I quote from memory, "sometimes wonder if under that solid iron armour is a man of equally solid iron. It would not surprise me."
From this we can infer that the knights are not, in fact, usually made of iron.
But our eyes imply we're -some- kind of synthetic, ala Eve from Wall-E. The eyes remind me of her.
A friend of mine told me that we're all just a bunch of Black Mages from Final Fantasy.
Would explain our inability to take hits, for sure.
Are both searching for the In-game RP, I really wish there was..I would love to be involved.
As for What we are...Not quite sure, well according to some of the helmets we do have Hair...but what exactly are we underneath? I wouldn't know, Being that we use Health kits and Vials sort of implies that we should be organic, since they aren't called Repair kits, and they look like pills not a tool of some sort, so I don't know about being Synthetic... I also wonder if the shields are more high tech then they appear, they form a barrier upon raising them, and most of the weapons look bolted together, so maybe some kind of high-tech logical race, though I have yet to see or hear about a knight who's...well NOT a knight, maybe the whole race is built for combat, or infantry, or idk...Also the magic set reads "An enchanting hood for knights who dabble in divination and contemplate conjuring." does that mean they have the ability to cast a form of magic, or conjure?
The game is mysterious and RP would be an incredible feature to toss in.
I think the hair is just a case of Tertiary Sexual Characteristics. I do imagine my little character being a bit girly, however, personality-wise.

Yeah, Though it's obvious to tell which ones are female and which are male (talking about NPC's that is) well their names give it away too...

The general consensus on the Spiral Knights is that they're organic beings. Their armor and weapons are sustained by the energy emanating from the core however. The knight's wanton use and abuse of technology suggests they are fairly advanced in that respect.
In the game and flavor text there's a wealth of information that suggests that the knights are organic beings.
Rocky Core: "A delicious gummy treat with an impenetrable rocky shell. More than a few teeth have been lost by knights attempting to get at the gooey interior"
Vitasuit Plus: "High-tech mail that provides the wearer with myriad medical boons, including bonus health, glossier hair, and fresher breath"
And then of course there is the fact that the knights build campfires (which are generally only used by organic beings) and have sleeping bags surrounding them. Additionally the NPC Biscotti the Chef showed us that the knights indulge in all sorts of confectionery.
The physiology of the knights remains somewhat of a mystery, but we have two arms and two legs, fingers and toes, and a head with a cute button nose.

In a way, the very thing I've come to ask about... I'm going to help create.
The Jempire sometimes does "skits" in flash mobs i.e. "Mafia skit", "Snipe God" skit, in which members act out skits and (if this can be considered) cosplay as their corresponding part. On another note, I made a costume after an anime character I've taken a liking to.
I don't really see in-character role-playing in the context of Spiral Knights, but I do see a lot of role-playing. I used to be in a guild that would act like we were all just one big family crammed into a small house, complaining about who's duty it was to do chores and such (at least a few of them would really play up the drama of it all).
As to what a Spiral Knight is, that has been debated for a while. I'm the kind of guy who just says "Booleans" and leaves it at that. Some people say we're all jelly globs in armor. No one really knows, but there are countless theories.
